A couple times now I've rolled one back to back with another of the exact same blend, and one was great but the other sucked. Seems unlikely that it was an issue of casing since I made one right after the other. Size, maybe? If one is significantly larger, could it suck that much? Ever happen to you?

What casing are you using?
At least a couple were @waikikigun's classic C99 1:2:.5 Nic Hab seco binder, low-case filler, mid binder, high-mid wrapper (mostly Ec shade lately instead of Corojo Oscuro, because I didn't yet have the latter and was enjoying most of the resulting smokes). But again, the phenomena I'm talking about is comparing two sticks made one after the other the same way, except maybe size.

Length of a cigar determines the filtering effect of the head end. Diameter determines the air flow rate, which in turn determines the combustion temperature of the tobacco. In most commercial cigars of the same frontmark, the blending is subtly different from one size to the next.

I do not but, I do have a good workflow for 27+ lbs. It has to do more with what I have and what is being done with it. meaning.. my relationship with the leaf.

Wow, well maybe it would work for 10 if you could share the method lol - I think I remember you describing something involving plywood or some boards or something?

I think I'm kind of nervous to screw up the nice case it came in by taking it all out of the bags and spreading it out for as long as it would take to sort. Because sometimes I feel like I'm never going to master casing and it's the bane of my existence lol - setting up a few coolers like @webmost is helping a bit.

Just curious, you may have rolled them the same but is everything the same when you smoke them? Different day, different meal before hand or beverage while smoking can make a difference too...
